I have a new '06 with only about 3500km on it. This past weekend I went on a road trip here in (very cold and snowy) northern Alberta. Anyway, there were some slippery patches on the highway, so I was using the 4WD on and off. I was at highway speeds, about 70MPH. When it went in 4wd i would notice the noise level increase a bit. I assume it is the transfer case, but I am worried - is this normal? It was very cold (about -28 deg. C).

I think that is normal noise As long as its not real loud. Just make sure your not spinning the rear tires when you shift the transfercase. Be off the throttle or very light throttle when you shift into 4 by untill you actualy hear it kick in.
