The acid telltale all over the top of the battery, and the gauge reading one to one and a half volts over what it used to with the old alternator (by the way the old alternator NEVER made the battery seep acid), tells me the alternator is too ambitious. Other than that the alternator does OK. Has anyone ever REPAIRED an alternator that was just a little bit ambitious, like mine? Replacing the regulator looks like a pain because you have to take the field winding out dont you?

What is the full charge, engine running voltage when measured with a multimeter?

I have rebuilt a few of the SI and CS series alternators. They really are not too difficult. Everything just kinda slips into the case. The brushes and regulator are attached to the back of the case. During reassembly you just need to stick a piece of wire through the holes to keep the brushes in place, then pull the wire after the case is back together.

If I were going to rebuild a CS series alternator right now, I would take a serious look at one of these kits -

Just the iceberg conversion, not the 140upgrade. The kit costs about $50.
Standard "Iceberg Alternator"™ kit contains:
Exclusive "Iceberg" Patented Finned Housing for Better Cooling
Heavy Duty Rectifier with 50 Amp Press Fit Diodes. (OEM rectifiers use only 35 amp diodes)
Copper Heat Transfer Grease for Better Rectifier Performance and Life.
10mm Wide Rear Bearing. (original uses only an 8mm bearing)
Brush holder Assembly
Bearing Tolerance Ring
Drive End Bearing with Retainer
Positive Battery Post Insulator
3 Stator Lead Extensions
Stator Lead Cover
